Project Overview

 

ADM partnered with Wynalda Packaging to create luxury, stand-out packaging for the limited edition release of Goose Island Beer Co.’s King Henry II Barrel-Aged Barleywine. The goal was to design a structure and finish that reflected the rarity and craftsmanship of the beer, delivering an elevated and memorable unboxing experience.

To achieve this, Wynalda developed a custom drawer-style rigid box paired with a paperboard slipcase and a layered insert, combining structural creativity with refined detailing for a truly luxurious presentation.

Rigid Box

 

A rigid box serves as the primary structural element for this package, constructed from 60pt chipboard with both an outer wrap and inner liner. 

  • Inner Liner: printed with 2 PMS colors and coated with an overall soft-touch coating.
  • Outer Wrap: printed with 4-color process plus 2 PMS colors and coated with an overall soft-touch coating.
  • Enhancements: Cold foil accents add depth and a rich metallic sheen, underscoring the exclusivity of the King Henry II release.

Paperboard Insert

 

Inside the rigid box rests a three-layer 18pt SBS insert, each layer precisely cutout revealing the layer beneath, creating a sense of depth and dimension. Printed with 3 PMS colors, cold foil, and an overall soft-touch coating, the insert maintains the cohesive aesthetic of the full package. A lift tab adds functionality and ensures a seamless unboxing experience. Achieving perfect registration across all layers required meticulous gluing and alignment, demonstrating Wynalda Packaging’s attention to detail and manufacturing precision.

Paperboard Slipcase

 

The outer slipcase was designed to make an immediate impression. Crafted from 18pt SBS, it features a rolled edge bottom and tuck top with a tongue lock for secure closure. Cut-outs on the front and back of the slipcase add another layer to the dimensional reveal. 

 

 

 

In tandem with the rest of the package, the slipcase features gold cold foil, 2 custom PMS colors, and an overall soft-touch coating. For the final touch, blind embossing adds a tactile, elegant finish that communicates luxury from the first glance.

Project Overview

 

Wynalda Packaging partnered with AMD Group to create promotional packaging solutions for two iconic Italian liqueur brands: Aperol & Campari. 

Designed to capture attention on crowded retail shelves, the packages were each crafted to hold a bottle of the liqueur along with cocktail accessories. The Aperol bottle was paired with an Aperol Spritz glass and the Campari bottle paired with a Negroni glass and mixing spoon.

Structure & Material

 

We designed folding cartons for each brand, both featuring an auto-lock bottom and double tuck closure, with the outer tuck using a gusset structure and tongue lock for sturdier corners and secure sealing. Constructed from 28pt SBS, the carton delivered the strength necessary to support the weight of the bottles and glasses. 

Window & Thermoformed Tray

 

A large window on the front of both boxes showcased the bottle and accessories, which were securely nestled in a custom thermoformed tray. 

Printing & Coating

 

Both cartons were printed using four-color process plus Campari’s signature PMS red and Aperol’s signature PMS orange. Given the visibility of the interiors through the large windows and clear thermoformed trays, both sides of the paperboard were printed for a seamless and cohesive look. The packages were coated with a dull varnish for a sophisticated matte look, and spot gloss was strategically applied to key design elements, adding contrast and visual interest.

 

 

Conclusion

 

By showcasing the bottles and accessories through a cohesive design, we enhanced Campari’s and Aperol’s retail presence and created memorable unboxing experiences for their customers. The thoughtful construction and high-quality printing and finishes ensured the packaging not only stood out on shelves but also reflected the elegance of each brand.

Project Overview

 

When a large retailer challenged Vander Mill, an artisan cidery, to bring something distinctive to market, they saw an opportunity to make a bold impression with their packaging.

Vander Mill’s idea was to create a standout special edition of their hard cider, packaged in bottles reminiscent of champagne, rather than the traditional 12 oz cider bottles. Vander Mill aimed to differentiate its product through eye-catching packaging that would attract attention on retail shelves. To complete this vision, Vander Mill needed a custom four-pack carrier to hold these uniquely shaped bottles.

Structure & Material

 

Wynalda Packaging developed a custom die line to accommodate the specific dimensions of the champagne-style bottles. For material, we used our wet strength beverage board, an 18 pt CNK, which provides durability.

 

 

 

Printing & Coating

 

The carrier was printed with a sleek black background, white text, and two custom green PMS colors for a minimalistic yet elegant aesthetic. To achieve a high-end appearance, we used cold foil printing on select design elements, which added a metallic effect to the carrier. The carrier was finished with a dull varnish, with spot gloss on the foiled elements to enhance the shine and add a layer of protection.

Color Matching

Originally, their green PMS color was printed over both the foil and the black background, but this caused a very noticeable variation in the green color between the two surfaces. To ensure consistency across foiled and non-foiled sections, we made precise color adjustments resulting in two different custom green inks, ultimately achieving a seamless and cohesive look.

 

 

Conclusion

 

The final design provided a unique, visually appealing carrier that made the product stand out on the shelf. The special edition packaging not only fulfilled the retailer’s call for innovation, but also gave Vander Mill a distinctive edge in the competitive cider market.

The Challenge

PharmaEssentia, a Taiwan-based pharmaceutical company, works to redefine the potential of proven therapies to enhance the health and quality of life for patients living with hematologic diseases. In 2017, they expanded into the U.S. market and began the rigorous process of obtaining FDA approval for their product. This process demanded production-quality printed packaging samples for each submission, and multiple revisions were expected. Therefore, PharmaEssentia relied heavily on Wynalda to quickly produce these samples to keep the approval process on track.

In addition to navigating the FDA’s requirements, PharmaEssentia aimed to redesign their product packaging for enhanced functionality and improved customer experience. The original packaging consisted of a simple reverse tuck carton and a paperboard insert. The insert lacked sturdiness and did not provide the desired unboxing experience, and the external design was minimalistic, featuring only a logo and black text. Since this packaging would be consumer-facing, PharmaEssentia sought to elevate the design with refined details to create a more positive user experience.

Our Solution

 

Wynalda began by replacing the paperboard insert with a thermoformed tray, significantly enhancing the syringe’s security and improving the overall customer experience. The trays are crafted from a 30 pt PETE medical blue material, which is 100% recyclable, and they are produced in an FDA-approved cleanroom. The cartons were sized to hold both the thermoform tray as well as a separate insert detailing the instructions for use.

 

 

 

To elevate the visual appeal of the packaging, Wynalda encouraged the use of 18pt MPET to give the box a sophisticated metallic shine. The boxes are printed with two coats of white, followed by a four-color process and a custom green PMS color. A soft-touch coating and spot gloss are applied to provide a premium finish.

Throughout the FDA approval process, Wynalda manufactured multiple small production runs, quickly producing new samples to meet the stringent requirements and tight deadlines. Wynalda’s Design and Prepress teams remained deeply involved, making numerous adjustments to ensure the packaging met all FDA criteria.

 

 

The Result

 

Wynalda’s responsiveness and speed-to-market enabled PharmaEssentia to maintain momentum throughout the FDA approval process, allowing their therapies to reach patients within the U.S. market as quickly as possible. The redesigned packaging was a success, enhancing both functionality and customer experience. Wynalda’s Design Team delivered a custom-engineered packaging system that checked every box, blending innovation, performance, and sustainability into a cohesive design.

 

 

 

Packaging Structure

Molded pulp trays are traditionally used as box inserts or clamshells, but Wynalda’s Design Team created an innovative hybrid packaging structure that integrates molded paper pulp with a book-style paperboard wrap. The molded pulp tray is affixed to the back panel of the wrap, which folds around the tray and seals, forming a self-contained unit that offers both presentation and protection. This design provides generous printable space on both the interior and exterior, maximizing branding and storytelling opportunities. During fulfillment, the package is securely closed using wafer seals, keeping the product safe while streamlining EDJY’s pack-out process.

Molded Paper Pulp Tray

Made from 100% virgin fiber, the tray is pressed to an ultra-smooth finish to convey a refined look and feel, while maintaining durability with a 0.8mm wall thickness. The custom-formed tray is fully recyclable and biodegradable, providing a sustainable alternative to the plastic clamshells commonly seen in personal care and beauty packaging. Each tray is wash-trimmed for clean, uniform edges. The manufacturing process for the molded pulp utilizes a recycled water tank system, reducing water consumption and environmental impact.

 

 

Paperboard Wrap

To elevate shelf appeal, and give the packaging a natural look, the wrap is crafted using 18pt KraftPak paperboard. It is printed with EDJY’s minimalistic design and coated with a dull varnish only on the printed elements, allowing the natural fiber texture of the paperboard to be emphasized. This approach reduces ink and coating use, enhances recyclability, and contributes to the packaging’s eco-minded aesthetic. To elevate the design further, the card is embossed, creating a striking, dimensional effect that makes the product image on the front truly stand out. 

The Result

 

The new packaging accomplishes every functional and branding goal, all while upholding EDJY’s sustainability standards.

100% Paper-Based Packaging: All components are biodegradable and recyclable within a single stream—no material separation required. 

50% Material Reduction: Compared to their previous rigid setup box design, the new packaging solution cuts material weight in half, from 0.10 lbs to 0.05 lbs, resulting in improved transportation logistics and a lower carbon footprint.

Cost-Effective, Domestic Solution: By eliminating the rigid box and transitioning to molded pulp and paperboard, EDJY reduced their packaging costs while still delivering a premium experience to their customers. All packaging manufacturing took place at Wynalda’s Michigan facility, using domestically sourced materials, aligning with EDJY’s commitment to American-made excellence.
